Why you should NEVER run a Diesel Generator below 30% load for extended Periods. Let's talk about something that quietly destroys your diesel generators, and most operators don't even realize it until it's too late.
Take a 300 kW Cummins open-frame generator as an example. If you're running it consistently below 90 kW (that's under 30% load), you may think you're saving fuel and being efficient. In reality, you're slowly killing your engine.

Here's what happens inside the engine:
Diesel engines are designed to operate at optimal temperatures. When running under light load, the engine never reaches its proper operating temperature. The piston rings fail to expand enough to create a complete seal against the cylinder liner. This tiny gap allows engine oil to sneak past the rings and enter the combustion chamber—where it burns incompletely.
That's the technical term for 'wet stacking'- unburned fuel and oil mixing together, forming a sticky, tar-like residue that coats exhaust valves, turbochargers, and exhaust pipes.
The symptoms are unmistakable:
· Excessive oil consumption (the dreaded ‘oil burner’)
· Oil and fuel mixture leaking from the turbocharger and exhaust pipe joints
· Gradual power loss
· Heavy black smoke during startup and acceleration
But that's just the beginning.
The real damage is inside:
As carbon deposits build up and harden over time, they become abrasive. The exhaust valves can no longer seat properly. Eventually, the valve stem can snap, or the push rod can bend or break. In severe cases, the cylinder head is damaged beyond repair—and you're looking at a rebuild or complete replacement costing tens of thousands of dollars.
For a 300 kW unit, a cylinder head failure alone can run $8,000–15,000 in parts and labor. And that doesn't include downtime, lost productivity, or emergency rental costs while your prime power source is out of commission.
The good news? It's completely preventable.
The solution is simple: load up your generator to above 70–80% of its rated capacity on a regular basis. This burns off accumulated carbon deposits—effectively ‘self-cleaning’ the engine.
If your site truly doesn't have enough load to keep the generator above 30%, consider:
· Scheduling regular high-load maintenance runs (once a week, run it at 70%+ load for 2–3 hours)
· Using a load bank to artificially apply load during testing
· Rightsizing your generator—if you rarely need 300 kW, perhaps a 150–200 kW unit would be a better long-term investment
Remember: A diesel generator isn't a ‘set it and forget it’ machine. It's a precision engine that needs to work hard to stay healthy.
Don't let low load kill your investment. Load it up, burn off the carbon, and give your generator the workout it was built for.
